Case Study: Custom Wood-Grain HDPE Sheets for RV Countertops in the United States
A customer in the United States contacted us to develop customized HDPE sheets for use as countertop panels in recreational vehicles.
The customer required an oversized sheet measuring 0.5 × 54 × 96 inches, equivalent to approximately 12.7 × 1372 × 2438 mm. The requested width exceeded the customer’s available standard product range and required a specially developed surface-texturing solution.
In addition to the non-standard dimensions, the customer wanted the sheet to have a customized wood-grain texture on one side and a smooth finish on the other. Because a dedicated embossing roller was required, the customer was also concerned about the initial tooling investment, minimum purchasing quantity, and international transportation cost.
The project therefore progressed from physical sample evaluation to customized embossing-roller development and staged sample approval.
Customer Requirements and Project Expectations
The customer needed a black HDPE sheet suitable for fabrication into RV countertops.
The finished sheet needed to combine the durability and moisture resistance of HDPE with a decorative wood-grain appearance. One side would provide the specified textured finish, while the reverse side would remain smooth.
The customer supplied a physical reference sample so that the texture, surface appearance, and material hardness could be evaluated before tooling development.
The customer also wanted to avoid committing to a full-container quantity during the initial development stage. A flexible purchasing and transportation arrangement was therefore required.
Client Detail Requirements
The client’s key requirements include:
- Application-specific dimensions
The required sheet size was 0.5 × 54 × 96 inches. - Customized wood-grain texture
The surface pattern needed to resemble the physical reference sample supplied by the customer. - One textured side and one smooth side
The two surfaces needed to perform different decorative and fabrication functions. - Black HDPE material
The sheet needed to have a consistent black appearance throughout the material. - Comparable material hardness
The physical sample had a hardness of approximately 70 Shore D, while our proposed material measured approximately 68 Shore D. - Low initial tooling pressure
The customer wanted to reduce the one-time investment associated with the custom embossing roller. - Small-batch purchasing flexibility
The customer’s initial demand was lower than the quantity produced in a complete manufacturing batch. - Flexible international shipping
The customer did not require a full container and needed an economical LCL shipping solution. - Sample approval before mass production
Tooling, surface texture, and finished-sheet quality needed to be verified in stages.
Customer Pain Points
1. The Required Width Exceeded Standard Production Sizes
Standard HDPE sheet sizes commonly include 1220 × 2440 mm and 1000 × 2000 mm.
The customer required a width of approximately 1372 mm, which meant that the sheet could not be supplied directly from a regular standard-size product range.
2. The Surface Pattern Required Dedicated Tooling
The customer did not want an ordinary smooth or generic textured sheet.
A dedicated metal embossing roller needed to be designed and manufactured according to the supplied wood-grain reference. This created an additional initial tooling cost.
3. Upfront Tooling Cost Created Financial Pressure
The custom embossing roller represented a one-time investment before the customer could verify the finished texture and market response.
The customer therefore wanted a more flexible cost arrangement rather than paying the complete tooling fee separately at the beginning of the project.
4. The Production Batch Exceeded Initial Demand
The quantity produced in a standard sheet-manufacturing batch was greater than the customer’s current purchasing requirement.
The customer needed a solution that could balance manufacturing efficiency with a relatively small initial order.
5. Material Properties Needed to Be Compared with the Reference Sample
The customer wanted the new sheet to be close to the supplied sample in hardness and overall performance.
However, the measured Shore D hardness of the reference sample and our proposed HDPE material was not exactly the same. This difference needed to be clearly explained before development continued.
6. Full-Container Transportation Was Not Economical
The customer did not require enough sheets to fill an entire container during the development stage.
A full-container shipment would have increased the initial inventory commitment and transportation cost.
Our Custom Textured HDPE Sheet Solution
After receiving the customer’s physical sample, we evaluated its surface pattern, appearance, and material hardness.
The reference sample measured approximately 70 Shore D, while our proposed industrial-grade HDPE material measured approximately 68 Shore D. We explained this difference to the customer before confirming the tooling and sample-development plan.
For the required 54-inch width and specified wood-grain texture, we designed a dedicated metal embossing roller. The manufacturing configuration was developed to produce a textured finish on one side and a smooth finish on the reverse side.
To reduce the customer’s initial financial pressure, we accepted a phased tooling-cost arrangement. The embossing-roller cost could be allocated into the unit price of the first production batch. After the tooling cost was recovered, repeat orders could return to the standard product-pricing structure.
Because the customer did not require a full container, we also proposed a flexible small-batch purchasing arrangement combined with LCL transportation. Costs for the finished sheets, tooling, and shipping could be calculated under CIF Los Angeles terms.
The project was divided into several approval stages. The embossing roller would first be completed and documented for the customer. A sample sheet would then be produced and sent for evaluation. Bulk production would only be scheduled after the customer approved the physical sample.

Why Our Custom HDPE Sheet Was Recommended
• Flexible Oversized Sheet Production
The customized production plan accommodated a 54-inch sheet width, exceeding the standard width available from many conventional HDPE sheet suppliers.
• Customized Wood-Grain Surface
A dedicated embossing roller was developed according to the customer’s physical reference sample rather than using a generic industrial texture.
• Dual-Surface Structure
The sheet was designed with a decorative wood-grain surface on one side and a smooth surface on the other, supporting both appearance and fabrication requirements.
• Transparent Material Evaluation
We measured the physical sample and compared it with our proposed HDPE material. The difference between approximately 70 Shore D and 68 Shore D was clearly communicated before tooling development.
• Reduced Initial Tooling Pressure
Instead of requiring the complete embossing-roller fee as a separate upfront payment, the cost could be distributed through the first production-batch pricing.
• Flexible Small-Batch Purchasing
The customer could begin with a quantity closer to its actual project demand rather than purchasing the complete output of a standard production batch.
• Economical LCL Transportation
LCL shipping provided a more practical solution than booking a full container during the product-development stage.
• Staged Project Confirmation
Tooling, sample production, and bulk manufacturing were separated into approval stages, reducing the risk of proceeding with an unconfirmed surface texture.
• Moisture and Chemical Resistance
HDPE does not rust or rot and provides good resistance to moisture and many common chemicals, making it suitable for RV interior environments.
• Easy Fabrication
The sheets can be cut and machined into finished countertop shapes, openings, rounded corners, and other customized components.
